Quick Answer: Most electromagnetic flow meter accuracy and reliability problems come from installation, not from the meter itself. A new mag meter drifts, reads negative, or jumps. But the meter is usually fine. The pipe and the wiring are the problem.


1. Short straight pipe run

Electromagnetic flow meters need a stable flow profile before the electrodes. If you install a DN100 meter after a 90 degree elbow with only 2D upstream straight run, the velocity profile is uneven. The reading can be 2 to 5 percent off. That is enough to ruin batch dosing at a paint factory in Thailand.

What to do: Follow the installation manual. Silver Instruments electromagnetic flow meters normally require at least 5D upstream and 2D downstream for clean liquids. If you have a pump, control valve, or partly open valve upstream, use 10D upstream or install a flow straightener. A dairy plant in Indonesia corrected a 4 percent error by moving a DN80 meter from 1.5D to 8D upstream.


2. Bad grounding or earthing

Mag meters measure microvolt level signals. Poor grounding lets common mode noise enter the measurement. Bare metal pipes often work fine with a ground strap to the meter body. Lined pipes, painted flanges, and plastic pipes need ground rings or grounding electrodes.

Here is the thing. One loose ground strap can make a good meter read 40 percent high. A wastewater station in the Philippines had unstable readings because the contractor connected the ground wire to a painted flange. The paint acted as an insulator. We told the plant to connect the ground wire to the bare pipe or the meter body ground lug. The reading stabilized the same day. So check the grounding first before changing the transmitter.


3. Partly full pipe or air pockets

A mag meter cannot measure a partly full pipe accurately. If the liquid only covers 60 percent of the sensor cross section, the electrodes may lose contact with the liquid. The transmitter may show zero, jump around, or trigger an empty pipe alarm. Install the meter where the pipe stays full at all times.

For horizontal lines, keep the electrode plane horizontal. That places the electrodes on the sides, away from the air pocket at the top and away from sediment at the bottom. For vertical lines, use upward flow. A desalination plant in Saudi Arabia moved a DN150 meter from a downward pipe segment to an upward riser and solved an intermittent reading problem.


4. Wrong liner and electrode material

Installation is not only about position. The liner and electrode materials must match the fluid. A chemical plant in Vietnam installed a meter with a hard rubber liner in hot sodium hydroxide. The liner swelled and failed within two weeks. For hot alkaline or aggressive acid service, use PTFE or PFA liners.

5. Poor signal cable routing

Because the signal is so small, interference enters easily. Mag meter signal cables carry very small currents. Route them away from VFD motor cables, high voltage lines, and contactor panels. If a signal cable is tied to a 400 V pump cable for 15 meters, the meter may show random flow spikes. Use shielded twisted pair cable. Ground the shield at one end only.

A palm oil mill in Malaysia had a DN50 mag meter that jumped every time a nearby mixer started. The problem was not the transmitter. The signal cable was tied to the motor cable. We asked the plant to separate the cables by at least 300 mm and ground the shield at the transmitter end. The reading became stable within a few minutes.

Most electromagnetic flow meters need a minimum liquid conductivity of 5 µS/cm. Demineralized water or condensate may need a different flow meter type. For hazardous area systems, specify an electromagnetic flow meter with ATEX Zone 1 approval and 4-20 mA HART output. Keep the analog signal cable separate from power wiring.

For a seawater flow meter for a desalination plant, specify a PTFE liner and titanium electrodes. For a chemical plant with hydrochloric acid, specify a PFA liner and tantalum electrodes.
